BIW: the unpainted steel frame of a car

Body in white, or BIW, is the welded steel structure of an automobile before paint, trim, glass, or mechanical parts are installed. It consists of the floor pan, roof panel, door frames, pillars, and side walls, all joined by spot welds. A typical BIW for a mid-size sedan weighs 300 to 400 kilograms and may contain 3,000 to 5,000 individual spot welds.

The BIW stage is where the largest single fabrication step occurs in vehicle assembly. Steel coils are stamped into body panels using progressive dies, then transported to a welding bay where jigs hold the panels in position. Spot welding guns apply current across overlapping metal sheets, melting and fusing them at 200 to 300 millisecond pulses. A fully automated BIW line can produce one body per minute or faster, depending on model complexity.

Structural integrity and quality control

BIW rigidity directly affects handling, noise transmission, and crash safety. Engineers use gauge steel ranging from 0.7 to 2.0 millimeters thick in different zones: thinner gauge in doors and roof to reduce mass, thicker in pillars and floor for torsional stiffness. Weld nugget diameter, penetration depth, and surface porosity are monitored constantly because a poor weld will fracture in service or deform during a collision test.

Residual stresses trapped in the welded structure can cause distortion if not managed. After spot welding, BIWs are often stress-relieved by passing through an oven at 180 to 250 degrees Celsius for 20 to 40 minutes. Measurement systems using laser scanning or coordinate measuring machines check dimensional accuracy to tolerances of plus or minus 2 to 5 millimeters across the entire body before it moves to the paint line.

BIW cost and lead time drive tooling decisions. High-volume platforms justify the investment in permanent dies and custom jigs; low-volume or premium vehicles may use adjustable tooling or manual assembly steps, adding labor but preserving flexibility. The term 'in white' refers to the bare steel color, a convention that persists even when galvanized or e-coated steel is used to improve corrosion resistance.
