To cause the gears to emit a crunching sound by releasing the clutch before the gears are properly synchronised.

To crunch is to force a gear change by releasing the clutch before the input and output shafts have synchronized to the same rotational speed. The result is a harsh grinding or scraping sound as the dog teeth on the gear engage the slots on the synchromesh hub while still moving at different speeds. This is brutal contact between hardened steel surfaces, and it damages both the gear teeth and the synchronizer rings that are supposed to prevent it.

Crunching happens most often when downshifting. A driver brakes, moves the shift lever into a lower gear, and releases the clutch too quickly, before the engine speed has caught up with the wheel speed. Pressing the accelerator slightly before fully releasing the clutch, a technique called rev matching, brings the engine speed into sync and allows the synchronizers to do their job. Without it, the operator forces cold metal teeth to clash.

Modern manual transmissions have three-cone or even four-cone synchronizers designed to absorb small timing errors and prevent crunching entirely. Even so, aggressive or careless driving wears them out faster. Over-revving during downshift or holding the clutch in a half-engaged state can also cause damage. Automatic transmissions eliminate the risk by using torque converters or planetary gearsets that match speeds electronically.

A single crunch usually causes no lasting harm. Repeated crunching, or aggressive crunching under high load, wears the synchro rings and damages gear teeth. A worn synchronizer loses its grip and begins to slip, forcing harder contact on the next attempt. Eventually the damaged teeth begin to skip, the gear pops out under load, or the transmission will not engage the gear at all. Rebuilding the transmission becomes necessary.

The term comes directly from the sound: a distinctive rasp or grinding noise distinct from the smooth engagement of a properly synchronized shift. It is used as both noun and verb in the shop, and drivers who hear it know immediately that something has gone wrong in the gearbox.
