Die cutting is the process of using a hardened steel tool called a die to punch or shear shapes out of thin, flat materials. The die, mounted on a press, strikes the material in a single motion or repeated strokes, cleanly separating a piece from the surrounding web. The material passes through largely undeformed, unlike bending or forming operations. Common materials include paper, cardboard, rubber, leather, thin plastics, and soft metals such as aluminum foil and copper sheet.
The die itself is typically a steel block with sharp, hardened edges that match the desired shape. A stripper plate sits just above or below the die to eject the scrap web after each cut. The punch, or cutting die, is pressed into the material resting on a backing plate or anvil. Pressure is measured in tons, and working pressure depends on material thickness and tensile strength. Cutting pressure for paper at 0.1 mm thickness is negligible; a 1 mm aluminum sheet requires substantially higher force. Industrial presses range from hand-operated devices to large hydraulic units rated for 50 to 500 tons or more.
Variants and arrangement
Rotary die cutting uses a cylindrical die on a rotating press, ideal for high-volume runs on continuous web material. Flatbed die cutting employs a stationary die on a reciprocating press, more flexible for short runs and complex shapes. Laser cutting and waterjet cutting now compete for precision and material flexibility, but mechanical die cutting remains faster and cheaper for repetitive work in volume. The shape of the die determines everything: a simple rectangular die produces blanks; a perforated die creates fold lines; a compound die can cut, perforate, and crease in a single stroke.
Die life depends on steel hardness, material abrasiveness, and cutting speed. A die used on paper may cut millions of pieces before dulling noticeably; a die used on gritty rubber or composite material wears faster. Sharp dies produce clean edges with minimal burr; dull dies tear rather than shear, leaving ragged edges and requiring higher pressure. The term 'die cutting' originated from the die itself, a shaped tool whose lineage runs back centuries to coin striking and leather work.
The process sits at the boundary between sheet metalworking and converting operations. In the metalworking shop, die cutting produces blanks for stamping, bending, or assembly. In the converting trade, it cuts paper, board, and film into labels, gaskets, and packaging components. The simplicity and reliability of the process, combined with low per-unit cost at volume, have kept die cutting central to manufacturing despite competition from digital cutting and laser technology.
