A jump wire is a short electrical conductor, typically 2 to 12 inches long, with connector pins or receptacles molded or crimped onto both ends. The connectors are usually male pins (solid metal posts) on one or both ends, designed to press-fit into female sockets or header pins spaced 0.1 inches apart, a standard interval in industrial control and test equipment.
The wire itself is stranded copper, often 22 to 18 gauge, insulated with PVC or silicone. Stranded construction provides flexibility for repeated insertion and removal, which is crucial when jump wires are used for circuit prototyping, troubleshooting, and temporary connections. The connectors are usually tin-plated or gold-plated to resist oxidation and ensure reliable contact after multiple uses. Color-coded insulation, red for positive and black for negative or ground, is common practice for clarity in high-density installations.
Jump wires appear across three main contexts in industrial work. On breadboards and prototype boards, they connect components during development without commitment to a permanent design. In control cabinets and terminal strips, they bypass contactors, bridge signal lines, or complete circuits during commissioning and diagnostics. In test environments, technicians use them to make temporary connections between instruments and equipment under examination, then remove them without damage.
Limitations and failure modes
Repeated insertion and removal degrades connector quality. The pin contact itself can bend if inserted at an angle, and female sockets eventually lose retention force, producing intermittent contact. Jump wires with one loose pin are common field failures. Vibration and thermal cycling in industrial environments can work pin connections loose. Poor contact creates resistance and heat, especially problematic in high-current circuits; jump wires are unsuitable for carrying more than a few amps continuously.
The term 'jump wire' reflects its historical use to temporarily jump over a connection or to bridge a gap during circuit adjustment. It remains standard terminology in electronics service, automation, and laboratory settings, though sometimes called a patch wire or jumper lead. Industrial suppliers stock them in bulk packs sorted by length and gauge, recognizing that temporary connections are an unavoidable part of commissioning and fault diagnosis.
