A continuous, semi-flexible roof membrane, consisting of multiple plies of saturated felts, coated felts, fabrics or mats assembled in place with alternate layers of bitumen, and surfaced with mineral aggregate, bituminous materials, a liquid-applied coating or a granule-surfaced cap sheet.
Built-up roof: layered bitumen membrane for flat surfaces
A built-up roof is a flat or low-slope roof system made by adhering multiple layers of bitumen and fabric directly to the deck and to each other. The installer mops hot bitumen (asphalt or coal tar) between layers of felt, fiberglass mat, or polyester fabric, building up the membrane in place rather than unrolling a single sheet. Each ply adds strength and redundancy; if one layer cracks or punctures, the others still hold water out. The top surface is either embedded with mineral aggregate (gravel or slag) for UV protection and wear resistance, or left smooth under a reflective coating.
Built-up roofs typically consist of three to five plies, depending on climate and building code requirements. A common assembly is two or three plies of saturated felt or fiberglass mat, followed by a cap sheet (a thicker, granule-faced sheet) mopped down as the final weathering layer. The bitumen, heated to between 400 and 500 degrees Fahrenheit in the kettle, fuses the plies together and seals the seams. The aggregate is broadcast into the final bitumen flood coat while still soft, then rolled or tamped down. This creates a monolithic membrane with no seams to fail and genuine thermal mass that regulates building temperature.
The chief failure mode is alligatoring or crazing: the bitumen surface cracks into small polygons as it ages and becomes brittle under UV exposure and thermal cycling. Water finds its way through these cracks, then spreads laterally under the membrane where it cannot evaporate. Punctures from foot traffic or debris are also common on roofs without a protective layer. The dense mineral surface, while protective, adds significant dead load: a three-ply built-up roof weighs around 8 to 10 pounds per square foot. This matters in seismic zones and older structures with limited bearing capacity.
The term "built-up" distinguishes this system from single-ply membranes (EPDM, TPO) that are rolled out in large sheets. Built-up roofs dominated commercial flat roofing from the 1940s through the 1990s and remain common on older buildings. They excel at self-healing: small punctures often seal themselves as bitumen flows slightly in summer heat. Installation is labor-intensive but does not require specialized tools; any qualified roofer with a mop and hot kettle can execute the work on site. The system is forgiving of surface irregularities and complex details like parapets and penetrations.
Today, built-up roofs compete with mechanically fastened or fully adhered single-ply systems, which are faster to install and lighter in weight. However, built-up remains the choice for high-traffic roofs, roofs in extreme temperature swings, and where the existing roof deck is uneven. Coal tar pitch (CTP) built-up roofs, common in cold climates, resist UV damage better than asphalt-based systems but are harder to repair. Asphalt built-up is more common in temperate regions. The 20 to 30 year service life of a well-maintained system is competitive, though the roofing membrane itself typically requires heavy maintenance or coating around year 15.
