A cotton card is a continuous strand of parallel cotton fibers, typically 1 to 2 inches wide, drawn from a carding machine. It is the intermediate product between raw cotton and yarn, formed when fibers are combed and aligned in the same direction on the machine's drums and flats. The card emerges as a thin, web-like sheet that is then condensed and wound into a rope-like structure ready for the next stage of processing.
The carding machine itself uses a series of rotating cylinders and flat surfaces covered in wire clothing (fine wires embedded in rubber or leather) to separate, clean, and align tangled cotton fibers. As the cotton passes through, short fibers, seeds, and foreign matter are removed, while the longer staple fibers are oriented roughly parallel. The card that emerges is considerably more uniform and coherent than the raw material, though the fibers are not yet twisted together.
Forms and Quality Factors
Cotton cards vary in thickness and texture depending on the carding machine's settings, the staple length of the input cotton, and the desired output weight. A finer card with more uniform fiber alignment moves more easily to the drawing frame or roving frame where additional drafting occurs. Neps (small knots of fibers), slubs (thick places), and unremoved foreign matter are quality defects that reduce the value of the card and cause problems downstream in spinning.
The term 'card' derives from the wire-covered cylinders themselves, which are called cards in the trade. The product takes its name from the machine because it is the direct physical output of the carding process. In some mills, particularly in Asia, the card stage is bypassed entirely when using combed cotton that has already been cleaned and aligned to a high standard, but traditional mills still rely on conventional carding as the critical step that determines yarn evenness and strength.
Proper storage of cotton cards is important; they must be kept in a climate-controlled environment with stable relative humidity (usually 65 percent) to prevent moisture variation, which causes the fibers to become either sticky or brittle. A cotton card that has sat too long or in poor conditions may develop weak points that break during drawing or spinning, raising production costs and waste.
