In manufacturing, a drop is scrap material or a rejected part that results from the production process. Unlike waste that is planned for (such as trim from a stamping die), a drop is typically unexpected loss, either from material that falls during handling, parts damaged in transit between operations, or components that fail quality inspection and cannot be reworked. The term covers everything from metal shavings that escape a machining station to a finished casting that cracks before heat treat.

Drops are tracked separately from yield because they represent different cost signals. A injection molding shop might achieve 98 percent first-pass yield but lose another 1 percent to drops: parts that stick to fixtures, get crushed by handling equipment, or slip off conveyors. These losses hurt margin more than scrap because scrap was anticipated in the original cost model, while drops are deviations. Some facilities track drops by location, shift, and part number to identify systemic problems.

Quantifying and Controlling Drops

The severity of drops depends on material value and production volume. A drop in automotive sheet metal stamping (where parts are relatively cheap but run runs tens of thousands per week) might be costed in basis points of total material spend. A drop in aerospace machining (where a single forged blank costs hundreds of dollars) is logged immediately and investigated. Most plants set drop budgets: acceptable rates are often 0.5 to 2 percent by weight or count, depending on product complexity and material cost.

Root causes vary across trades. In molding, drops come from mold release failures, part sticking, and handling damage at part ejection. In fabrication and welding, drops occur during material staging, fit-up, and fixture loading. In assembly, drops include parts knocked over, components placed in the wrong subassembly, or finished units damaged by test equipment. Facilities reduce drops through better fixture design, conveyor guards, operator training, and damage-resistant packaging between cells.

The term itself carries slight blame, unlike neutral terms like scrap or waste. Calling a loss a drop implies it should not have happened, and in many shops, drops are flagged for root cause analysis while routine scrap is not. This distinction makes drops useful for kaizen and continuous improvement: they are treated as abnormal losses that point to process instability rather than inherent material cost.
