Metal boxes are typically galvanized steel or aluminum, offering durability and electromagnetic shielding. Plastic boxes cost less and resist corrosion but are restricted in certain applications, such as in commercial settings or where high current densities generate heat. The interior volume of a box is measured in cubic inches; the National Electrical Code (NEC) in the United States specifies minimum volumes based on wire gauge and the number of conductors entering the box, ensuring there is adequate space to manipulate wires without damaging insulation or creating dangerous stress points.
Common faults in junction boxes include loose or corroded connections, which cause resistive heating and potential fire hazards; oversized or undersized boxes that trap heat or fail to accommodate wiring; and water ingress in outdoor or damp locations, leading to arcing and short circuits. Moisture and corrosion are the primary enemies. Proper strain relief at cable entries, drip loops in vertical runs, and gaskets on outdoor boxes reduce these risks. Regular inspection for discoloration, hot spots, and burned insulation is essential maintenance.
The term junction box reflects its core function: it is the point where electrical systems junction, or meet and connect. It is distinct from a panel box or breaker enclosure, which houses overcurrent protection devices, and from a pull box, which is larger and designed primarily to allow wire pulling rather than termination.
