lights-out: manufacturing with no human operators on site
A lights-out facility runs production equipment continuously with minimal or zero human presence, relying entirely on automation and remote monitoring. The term comes literally from switching off the lights because nobody needs to be there to see. CNC machines, robots, conveyor systems, and process equipment operate through the night and on weekends under computer control, programmed sequences, and sensor feedback. A single technician might monitor dozens of machines from a control room via networked dashboards, or checks happen only during scheduled maintenance windows.
Lights-out production became viable once machine tool automation reached sufficient reliability. A CNC lathe or five-axis mill can run a full shift of identical parts with no operator intervention if tooling is properly loaded, part programs are verified, and coolant systems are maintained. Robotic arm cells in automotive manufacturing have operated unattended for over thirty years. The economic case is strong: no overtime pay, no shift differential, no safety incidents during dark hours, and maximum machine utilization across 168 hours per week instead of 40.
The catch is setup and diagnostics. A lights-out line must be extraordinarily stable. If a tool breaks, a part jams, or a sensor fails, the entire line stops and nothing alerts the next shift until morning. Feed mechanisms must be extremely reliable; part nesting and handling cannot depend on human judgment. Scrap rates must be known and predictable. Most lights-out operations handle high-volume, low-mix work: thousands of identical stampings, fasteners, or extruded sections. Changeovers to different parts are uncommon or done only during daylight hours with staff present.
Common applications include plastic injection molding with multiple cavities per cycle, deep-draw stamping presses, CNC turning centers with bar feeds, pharmaceutical tablet pressing, and automated assembly in electronics. An injection molding shop might run 15 or 20 machines unattended at night, each capable of cycling every 30 to 90 seconds. Stamping facilities often pair this with automatic part removal and stacking. Some semiconductor fabs run entire process stages with no floor presence.
Monitoring technology has shifted the definition. Twenty years ago lights-out meant truly dark: no humans, no cameras, no network. Today most lights-out operations include machine vision for part quality, IoT sensors reporting temperature and vibration, and real-time alerts to technicians' phones. A breakdown still halts production, but notification is immediate and root cause data is available before staff arrive. This hybrid model reduces risk while keeping labor costs low.
