merry-go-round

A freight train of hopper wagons which loads and unloads its cargo while moving continuously on a circular track, often incorporating a balloon loop.

A merry-go-round is a continuous loop of track, typically 400 to 600 metres in circumference, along which hopper wagons circulate at slow speed while being loaded or unloaded without stopping. The system was developed to handle high-volume bulk commodities, particularly coal, by eliminating the idle time of traditional batch loading. Wagons enter the circuit, pass under fixed infrastructure at loading or unloading points, then exit after one or more circuits depending on operational need.

The most common configuration pairs a circular main loop with a balloon loop, a short elongated section that allows wagons to reverse direction and re-enter for a second pass. This layout maximises throughput: a wagon can be partially loaded on the first circuit, then topped up on the return, or loaded and unloaded at separate points in sequence. Drive motors maintain constant speed, usually between 1 and 3 kilometres per hour, while automatic couplers and careful wagon spacing prevent collision.

Practical operation and wear

Merry-go-rounds were most heavily deployed at power stations and coal preparation plants from the 1960s onwards. The system reduced demurrage costs and handling labour significantly, but required substantial capital investment in the fixed loop infrastructure and coordination between wagon supply and unloading rate. Modern versions incorporate load cells and traffic control systems to monitor hopper discharge and regulate wagon flow.

The constant rolling motion creates distinctive wear patterns: rail gauge widens unevenly on curves, couplers experience repeated shock loads, and hopper discharge gates can jam from vibration. Maintenance costs rise if the track alignment drifts, since wagons cannot compensate by stopping for adjustment. The system is least efficient when demand is intermittent; it performs best under sustained, predictable throughput.

The name derives from the fairground roundabout, capturing the endless circular motion. Though fewer merry-go-rounds operate today than in the 1980s, the principle remains active at some coal handling facilities, aggregates depots, and military ammunition depots where continuous-flow loading and security are priorities.
