A muller is a mill that grinds and homogenizes clay with sand and other additives to create a uniform molding compound for foundry work. The machine consists of a rotating cast iron pan or bed, typically 3 to 6 feet in diameter, with one or more heavy rollers mounted on a frame above it. As the pan rotates beneath the rollers, the material is crushed, sheared, and blended until it reaches the consistency and composition required for mold making.
The rollers themselves are usually cast iron drums or wheels that can weigh several hundred pounds. They run on a fixed or adjustable axle, and their weight is often increased by adding counterbalance bars or weights to ensure thorough grinding. Speed varies by machine type and material, but most mullers operate at 20 to 40 revolutions per minute. The grinding action breaks clay particles into fine fragments and distributes them evenly through the sand, which is critical for the clay to function as a binder.
Common variations and materials
Traditional batch mullers are fed by hand and discharged when grinding is complete, a process taking 10 to 20 minutes depending on material and desired fineness. Continuous mullers, equipped with a hopper and discharge chute, allow material to flow through while being ground, increasing throughput in high-volume foundries. The pan bottom can be flat or slightly dished; some designs include radial ribs or spokes to help lift and recirculate material beneath the rollers. Materials mixed in mullers include silica sand, bentonite clay (the most common binder), and additions like sea coal or cereal binders to control gas evolution during casting.
Wear is the primary maintenance concern; the grinding surfaces erode gradually, and worn rollers leave unmilled streaks in the sand. Replacement roller sleeves or entire roller assemblies are common wear items. The muller's effectiveness depends on keeping the pan and rollers clean of dried material, which can create hard spots that prevent uniform mixing. Many foundries run a muller cycle before each batch of new sand to ensure previous material does not contaminate the blend.
The muller occupies a distinct role in foundry sand preparation, sitting between the raw material storage and the molding station. It differs from a sand mixer, which combines pre-ground materials with less mechanical action, and from a sand mixer-muller combination unit found in some modern facilities. The name originates from the grinding pestle or muller used in chemistry and pharmacy, reflecting the tool's ancient heritage as a crushing implement.
