The increased size of the bore of an engine when it is rebored.

An oversize is a deliberately enlarged cylinder bore, created during engine reboring. When an engine's cylinders wear past acceptable limits, machine shops rebore them to a larger diameter, then fit oversized pistons and rings to match. This restores proper clearances and sealing without replacing the entire block.

Oversizes come in standard increments, typically 0.010, 0.020, 0.030, or 0.040 inch (0.25, 0.51, 0.76, or 1.02 mm) larger than the original bore diameter. Some manufacturers specify metric oversizes. Pistons and related components must be purchased to match the exact oversize specification; mixing sizes results in binding, leakage, or catastrophic failure. The process increases engine displacement slightly and can marginally improve breathing, though this is incidental to the repair.

Reboring requires precision honing equipment. The bore must be finished to the correct diameter, roundness, and surface finish (typically 10 to 20 microinches Ra) to ensure proper ring seating and oil control. Poor honing leads to excessive blowby, oil consumption, or ring sticking. The machine shop measures the finished bore, then the customer sources pistons, rings, and sometimes sleeves matched to that oversize class.

Repeated reboring has practical limits. Most manufacturers permit two or three oversize steps before the remaining cylinder wall becomes too thin and risk of failure climbs sharply. Diesel engines, cast iron blocks, and older designs typically tolerate more reboring than modern aluminum heads or tight-tolerance engines. Once the maximum oversize is reached, the engine block is generally considered unrepairable short of sleeve installation.

The oversize system emerged because it was cheaper and faster than casting replacement blocks. It remains the standard repair path for worn gasoline and light diesel engines in passenger and light commercial vehicles. However, the labor and machine cost of reboring must justify itself against the cost of a remanufactured engine or short block, which has become competitive for many applications.
