Photo-offset is the dominant commercial printing method of the past seventy years, combining photolithography with offset press mechanics. A photosensitive coating on an aluminium or polyester plate is exposed through a photographic negative or digital file, hardening in image areas and remaining soluble in non-image areas. After development, the plate carries both ink-receptive (image) and water-receptive (non-image) surfaces, which are then mounted on a printing press cylinder and run against a rubber blanket that transfers ink to paper.
The offset step is crucial: ink transfers first from plate to the rubber blanket, then from blanket to substrate. This intermediate transfer protects the plate from direct contact with paper, allowing reuse of the same plate for thousands of impressions. Press speeds range from 5,000 to 18,000 impressions per hour depending on machine size and substrate weight. The process accommodates paper sizes from small labels to large format sheets, and can run single or multiple colours in a single pass.
Plate types and exposure methods
Plates fall into two categories: positive-working, where UV light hardens image areas, and negative-working, where light hardens non-image areas. Presensitised plates arrive coated and ready for exposure; wipe-on plates require manual coating. Older systems used separate film negatives held against the plate; modern digital systems expose the plate directly using laser or LED light sources, eliminating film and speeding setup. Plate life depends on coating quality and press conditions, but typically lasts 50,000 to 500,000 impressions before dot gain and wear demand replacement.
Photo-offset has become the industrial standard because it offers speed, quality, and cost efficiency at mid to high volumes. Separation into cyan, magenta, yellow, and black channels through halftone screening or stochastic dot patterns enables full-colour reproduction. The process tolerates some paper roughness and variation in feed, making it more forgiving than letterpress or gravure on uncoated stocks.
The term 'photo' distinguishes the method from the older transfer and direct lithography techniques that used hand-drawn or photographic positives placed directly on limestone or metal. The name 'offset' describes the transfer mechanism itself. As digital workflows and direct-to-plate systems became standard from the 1990s onward, the phrase began to feel archaic even as the underlying press technology remained in nearly every commercial print shop. Flexography and digital inkjet are now competing with offset for shorter runs, but offset still dominates books, magazines, and packaging where volume justifies plate costs.
