A puddle ball is the semi-molten mass of wrought iron that emerges from a puddling furnace after the carbon and impurities have been driven out of pig iron. It is not truly spherical but rather an irregular, pasty lump weighing typically 50 to 100 pounds, depending on furnace size and heat. The surface is blackish and rough; the interior is plastic and fibrous. This is the working material of the puddler and the hammer operator.

The puddling process itself was developed in the late 1700s to produce wrought iron without the fuel impurities inherent in charcoal smelting. Inside the reverberatory furnace, pig iron is heated in contact with an oxidizing atmosphere so that carbon, silicon, and manganese burn off while the iron remains in solid state. As oxidation proceeds, the mass becomes more pasty and cohesive, eventually gathering into a single spongy ball surrounded by molten slag. The puddler withdraws this ball using a long iron rod, drawing out the slag and excess impurities as he works.

Once extracted, the puddle ball is too weak and porous to use directly. It must be compacted by repeated heating and hammering, or passed through grooved rolls, to consolidate the fibrous structure and expel trapped slag. These operations reduce porosity and align the iron grain. The product of this working becomes puddle bar, a roughly square or rectangular billet suitable for forging into rails, rods, plates, or other merchantable shapes. Without this working stage, the puddle ball remains fragile and riddled with slag inclusions that weaken it.

The term puddle comes from the stirring action, the Latin pudendum means to be ashamed, but in this context the word reflects the churning, puddling motion required to oxidize the iron mass. The name persisted in English industrial vocabulary long after the etymological connection faded from everyday awareness. Ball is merely descriptive of its crude lumpish form before working.

Puddle balls were the chief raw material of 19th-century wrought-iron mills. By the 1870s and 1880s, however, the Bessemer process and later the open-hearth furnace were displacing puddling as the dominant route to wrought iron. The method remained in use into the 20th century, particularly in small mills and for specialty work requiring the particular grain structure that puddled iron possessed, but it became increasingly marginal. Today, wrought iron is largely a heritage material, and puddle balls are objects of historical interest rather than industrial currency.
