Rail grinding became standard practice in the 1980s and 1990s as rail operators discovered that regular grinding was cheaper than premature rail replacement. Modern grinders remove between 1 and 5 millimeters of material in a single pass, creating a fresh, smooth running surface and removing hard spots, surface cracks, and the shelled areas that form when rail steel work-hardens unevenly. Tangential grinders, which orient the grinding stones parallel to the rail head, are most common for freight and passenger railways; some specialized machines use cylindrical stones mounted perpendicular to the rail to address specific wear patterns.
The grinding head assemblies sit on articulated arms that press the stones against the rail under controlled hydraulic pressure, typically 50 to 150 kilograms per grinding head. Stones are dressed or dressed periodically to maintain cutting efficiency, and operators monitor dust clouds and vibration to detect when stones are glazed or dull. Most grinders produce 50 to 100 decibels of noise and generate fine steel dust and particles; modern machines include water spray systems to suppress dust and cool the grinding zone, which can exceed 200 degrees Celsius during intensive work.
Single-rail grinders work one rail at a time and suit branch lines or curves where track geometry varies; dual-rail machines grind both rails simultaneously on straight, high-speed track and are standard for main lines. Some machines include profiling heads that can restore worn or damaged rail profiles to original dimensions, while others focus purely on corrugation removal. Portable grinders mounted on rail-bound platforms are used for small jobs or on secondary track; large dedicated grinding trains operated by regional rail authorities handle thousands of kilometers per year.
Corrugation returns within months on high-traffic lines, so grinding is often repeated every 12 to 36 months depending on tonnage and speeds. Failure to grind leads to accelerated wear, increased rolling noise, loss of ride quality, and eventually rail breakage. The name reflects the simple mechanical action: the tool grinds away accumulated hardness and irregularity to restore the rail's original smooth profile, much as a stone hones a knife blade.
