A roller machine consists of two or more heavy steel cylinders rotating on parallel axes. Raw metal, typically in the form of ingots, slabs, or coiled strip, passes between these rollers. As the material feeds through, the gap between the cylinders decreases its thickness, length, or cross-sectional profile. The machine applies force measured in tons; the rollers themselves may weigh many tons and spin at speeds ranging from a few meters per minute for heavy ingots to hundreds of meters per minute for finished strip.

The two main variants are flat rolling and shape rolling. In flat rolling, two smooth cylinders reduce a slab to plate or sheet of uniform thickness. In shape rolling, the cylinders have grooves or impressions cut into them that form the metal into rails, angles, beams, or other structural profiles. A single machine may handle a series of grooves, each one progressively changing the shape until the final profile emerges.

Material may pass through hot or cold. Hot rolling, performed above the metal's recrystallization temperature, requires less force and permits larger reductions in one pass, but introduces scale and residual stress. Cold rolling hardens the metal, improves surface finish, and holds tighter tolerances, but demands more power and intermediate annealing for ductile materials.

Common failure modes and production reality

Rollers wear and develop flat spots or micro-cracking, requiring replacement after processing millions of pounds of material. Misalignment causes uneven thickness across the width of the finished sheet, forcing scrap and rework. Roll pressure must be carefully controlled: too little and the material does not reduce sufficiently; too much and the machine can spring back, the rollers can flex, or the material can slip and jam. Breakdowns during a hot-rolling sequence are costly because material begins to cool and becomes hard to resume.

The term "roller" derives simply from the device's most essential component. In the broader metalworking trade, roller machines sit between primary shaping (casting, forging) and finishing operations (shearing, grinding, heat treatment). They dominate production of commodity items such as steel strip, structural steel, aluminum sheet, and copper plate. Modern mills integrate roller machines with automated thickness measurement, computer-controlled gap adjustment, and roll-grinding stations that dress the cylinders without removing them from service.
