In a blast furnace, a scaffold is a semi-molten or solidified mass of slag, ore fines, and unreacted material that builds up and adheres to the furnace walls and bosh, typically above the tuyere zone where air is injected. It forms a shelf or dome that partially obstructs the descending charge and disrupts the proper flow of molten iron and slag toward the hearth below. This accumulation hardens enough to resist normal descent but remains partially fused to the surrounding refractory.

Scaffolds develop when the temperature profile drops sufficiently for slag and fine particles to stick to cooler wall sections, or when the charge becomes too dense and segregates poorly. The geometry matters: a dome-shaped scaffold is more dangerous than a simple buildup because it can trap gases and create localized high pressure zones. The blockage reduces effective furnace volume, shortens the residence time of charge materials, and prevents uniform heat transfer down the stack.

Consequences and Detection

A growing scaffold increases blast pressure, reduces iron production rate, and forces operators to either increase air volume (burning more coke) or accept lower output. If a scaffold breaks loose suddenly, the rush of material into the hearth can cause a violent thermal shock and potentially damage the crucible. Most furnaces develop small scaffolds regularly; large ones are emergencies. Detection relies on pressure readings, acoustic monitoring of the stack, and visual inspection during planned breaks.

Prevention focuses on charge preparation, proper sizing of coke and ore, consistent burden distribution, and maintaining adequate blast temperature. Some furnaces employ intentional thermal management or physical agitation of the stock line to prevent adhesion. The term itself likely derives from the architectural sense: the scaffold is indeed a temporary, shelf-like structure that interferes with the intended flow, much as a construction scaffold blocks a passageway.
