spelk: scrap composite material too short to use
A spelk is a fragment of fibre-reinforced composite material, typically prepreg or cured carbon fibre, glass fibre, or aramid laminate, that remains after cutting or trimming and is too short to be usefully laid up or applied to a structure. In aircraft manufacturing and repair, composite materials are cut to precise ply shapes and angles; the offcuts that fall below a minimum usable length become spelks and must be discarded.
The term is particularly common in aerospace where tolerances are tight and material waste is tracked closely. A spelk might be a 50 mm strip left over from trimming a wing skin ply, or a short edge piece from a fuselage layup. The minimum useful length varies by application, component geometry, and internal specifications, but anything under 75-100 mm is typically considered unusable. Prepreg material presents a special problem because the adhesive system has a finite pot life; even if a piece is long enough in theory, it may have already begun to cure or may have lost tackiness by the time waste is sorted.
Spelks create both a practical and a financial headache. Prepreg that has begun to cure is hazardous to handle and cannot be re-pressed or re-laid; it must be burned or sent for composite waste recovery. Even virgin spelks of thermosetting prepreg cannot be rewound into rolls or easily integrated into production. This makes composite cutting and nesting highly sensitive to scrap minimization. Computer-aided nesting software is used in high-volume shops to arrange plies on a cutting table in ways that minimize spelks, sometimes at the cost of longer production runs or slightly higher material cost per part.
The word itself is British English, with roots in dialect or regional workshop vocabulary; it appears in various forms in metalworking and timber trades to mean a splinter or short useless piece. In North American aerospace, the term is less common; "scrap ply" or "offcut" are more frequent, though spelk is understood by anyone who has worked in composite fabrication or repair for more than a few years.
Management of spelks is a key performance indicator in composite manufacturing. Shops track the weight and cost of spelk waste as a percentage of raw material purchased. High-quality nesting, sharp cutting tools, and careful layup planning all reduce spelk generation. Some facilities attempt to recycle shorter pieces into core material, filler, or low-strength secondary components, but this is rare in primary structure repair where traceability and material properties are critical.
