A whisker is a thin, hair-like filament of metal that grows spontaneously from a surface, typically extending from a few micrometers to several millimeters in length. These formations occur most commonly on tin, zinc, cadmium, and lead coatings, though they can appear on other metals under the right conditions. They form through stress relief mechanisms within the plating or coating, driven by compressive forces in the deposit layer seeking to reach a lower energy state.

Whiskers pose a serious reliability hazard in electronics and precision equipment. A single whisker bridging adjacent electrical contacts can cause a short circuit, leading to component failure or system malfunction. This problem became particularly acute in the electronics industry after lead-free solder regulations eliminated lead from tin finishes, since pure tin whiskers grow more readily than tin-lead alloys. Whisker formation is not predictable and can occur months or years after manufacturing, making them especially dangerous in mission-critical applications.

Formation and Variables

Whisker growth accelerates under mechanical stress, thermal cycling, humidity, and electrical bias. A plated layer experiencing compressive stress will gradually extrude material to relieve that stress, and whiskers represent one mechanism of relief. Temperature fluctuations between -40 and 85 degrees Celsius can trigger growth cycles. The thickness, purity, and crystal structure of the coating all influence susceptibility; coatings thinner than 25 micrometers are often less prone to whisker formation than thicker deposits.

Mitigation strategies include using barrier coatings over tin (such as nickel or copper intermediate layers), applying conformal coatings to isolate contacts, selecting whisker-resistant finishes like tin-lead alloys where regulations permit, or designing circuits with sufficient spacing between conductors to prevent electrical bridging. Some manufacturers stress-relieve plated parts through heating or vibration to encourage early whisker growth and allow inspection before assembly.

The term whisker entered metallurgical vocabulary in the mid-20th century, borrowed from the visual resemblance to fine facial hair. Today it appears in industry standards including IPC-A-610 for electronics assembly and various military specifications governing coating quality. Understanding whisker behavior remains essential for anyone specifying finishes, designing circuit layouts, or qualifying components for reliability-sensitive applications.
