Cutting: From Blades to Chips

To the rest of us, cutting means using a knife or blade. On the shop floor, it means grinding metal into chips.

Everyone knows cutting: you press a sharp blade through something and divide it into pieces. A knife cuts bread, scissors cut paper, a saw cuts wood. The blade slides through, and what was one becomes two. It feels almost effortless if the blade is sharp and the material is soft.

In machining, cutting is something else. It is the controlled removal of material from a workpiece using a hardened tool, usually a rotating cutter or a turning tool bit. The tool does not glide; it bites into the metal under pressure and heat, fracturing and peeling away microscopic chips. A lathe cuts a shaft by spinning the metal while a stationary tool digs in. A milling machine cuts a pocket or a slot by rotating a multi-fluted cutter against a held piece of steel or aluminum. The tool leaves behind a shaped form, not just two separate pieces, but a component with exact dimensions.

Die cutting, used in metalworking with softer materials like sheet aluminum or copper, shares the word but differs in method. Instead of continuous rotation or feeding, a die cutting operation uses a shaped die that shears through the web of material in one or a few strokes. The speed is high and the force is concentrated, but the principle is simpler: the material tears or shears along a predetermined line, the way punches cut through card stock.

Both machining and die cutting diverged from the everyday sense because they are not really cutting at all in the classical sense. You do not slice metal with a blade the way you slice an apple. Instead, you force a tool into metal under such pressure and speed that the metal yields by fracture and flow, producing waste chips and a shaped remainder. The word 'cutting' stuck because the result looks like what a knife does to a soft thing, but the mechanism is fatigue, heat, and plastic deformation. On the shop floor, the tool, not the workpiece, does the work.
