A baseball cap consists of a rounded fabric crown with a curved bill or visor extending forward from the brim. The bill is typically stiffened with buckram, a cotton-linen blend, or modern synthetics like polypropylene, which holds its shape under moisture and repeated wear. The crown itself is usually constructed from six or five fabric panels sewn together, meeting at a center button on top. This panel construction is fundamental to how textile mills and cut-and-sew operations approach production.

The bill curves downward in a distinctive arc, achieved through a combination of the stiffening material and the cut of the fabric pieces. Quality caps use a two-piece bill construction, with stiffener sandwiched between an outer and inner fabric layer, then bound at the edges. Lower-cost versions use single-layer stiffener with fabric glued on, which deteriorates faster when washed. The binding around the bill edge must be stitched or fused securely, as this detail determines how long a cap will hold together in industrial laundry or repeated consumer use.

Construction and Materials

The crown fabric is typically 100% cotton twill or cotton-polyester blends ranging from 65/35 to 80/20 by weight. Twill's diagonal weave provides both structure and breathability. The back of the crown often features an adjustment mechanism, traditionally a plastic snap or metal buckle closure stitched to two tabs, or increasingly a self-fabric strap with a slide adjuster. Some caps are fully closed with a back seam and fixed sizing, common in uniform applications.

The sweatband, a strip of absorbent material sewn inside the crown's lower edge, is typically made from cotton terry or moisture-wicking synthetic blends. It dampens sweat absorption, though a poorly attached sweatband separates from the crown after 20 to 40 washes. The bill underside is sometimes lined with a contrasting color or plastic material to reduce sun glare and reinforce the stiffener's edge.

Baseball caps are produced globally in high volumes, with production split between large mills handling fabric weaving and dyeing, and separate cut-and-sew facilities. Quality control focuses on bill curve consistency, stitch line straightness along seams, and the durability of the sweatband attachment. The style remains standard workwear across industries, from agriculture to logistics, where visibility and sun protection are required but formal headgear is not.
