A blockout is a cavity left intentionally unfilled during a concrete pour, creating a passage or opening for mechanical, electrical, or plumbing systems to pass through after the concrete has cured. Rather than drilling or cutting into hardened concrete, which is costly and risks structural damage, builders form these voids in advance using temporary inserts or formwork.
Blockouts are formed in several ways depending on size and purpose. Small openings use foam blocks, wooden boxes, or plastic sleeves set into the formwork before the concrete is placed. Larger penetrations may require wooden frames or proprietary plastic duct inserts designed to be removed or left in place. The insert must be fixed firmly enough to resist concrete pressure and vibration but positioned precisely to match the final location of pipes, conduits, or other utilities. Typical sizes range from 50mm diameter for single pipes to 300mm square or larger for bundled services.
Precision matters because mistakes are expensive. A blockout positioned 100mm from its intended location forces rerouting of expensive services or, worse, discovery of the error after concrete has cured. Tolerance on horizontal location is typically 25 to 50mm depending on contract specifications. Depth and vertical position are equally critical, especially in multi-storey work where mechanical coordination between levels depends on consistent blockout placement.
Common problems occur when temporary formwork inserts are not removed properly, leaving voids filled with concrete or foam. Concrete breaking through foam during vibration creates weak points around the opening. Water leakage is a risk if blockouts are not properly sealed after services are installed; builders seal around pipes with flexible sealant or concrete repair mortar after rough-in work completes. Undersized blockouts are another recurring fault, often discovered during the installation phase when equipment or bundles of pipes prove larger than anticipated.
Blockouts sit at the intersection of structural and services design. Structural engineers must approve locations to ensure the void does not compromise load-bearing capacity or create stress concentrations; cutting large openings near columns or in thin slabs is restricted or forbidden. Mechanical, electrical, and plumbing designers provide blockout schedules marking position, size, and type. On site, coordination between trades at the pour stage is essential: services trades often position and hold formwork inserts immediately before concrete placement to prevent shifting.
