A car body is the structural shell and enclosure of a rail vehicle, distinct from its running gear, bogies, and mechanical systems. It is the primary load-bearing and weather-sealing component, typically fabricated from welded steel plate or, in modern practice, aluminium alloy. The body must support the dead weight of internal fittings, the live load of passengers or freight, and the dynamic forces imposed by curves, grades, and acceleration without excessive deflection or fatigue cracking.

Car bodies are classified by function: passenger cars include open coaches, compartment stock, and articulated units; freight cars are optimized for bulk commodities, containers, or vehicles, with bodies ranging from open wagons and gondolas to fully enclosed boxcars and specialized tankers. Passenger car bodies are typically 20 to 27 meters long and 2.6 to 3.2 meters wide, with height up to 4 meters above rail level. Freight car bodies vary more widely, from compact hoppers to 40-meter flat wagons.

Construction and damage

Modern passenger car bodies are often built as a monocoque structure, where the steel skin carries bending stress alongside the frame members; older designs use separate underframe and body with bolted connections. Welding is standard, though riveted construction persists on heritage stock. Weight is a critical metric: steel bodies typically weigh 35 to 50 tonnes for a 25-metre passenger car; aluminium construction reduces this by 30 to 40 percent but requires careful joint design to avoid corrosion and increased maintenance. Floors are often timber, plywood, or epoxy-bonded steel plate, chosen for grip and durability.

Fatigue and corrosion are the dominant failure modes. Cyclic loading at bogie mounting points, door frames, and where the body meets the underframe creates stress concentrations that initiate cracks after 15 to 25 years of service, particularly in regions with high salt spray or poor drainage design. Longitudinal and lateral bracing must be designed to resist buckling under buff and draft forces; inadequate bracing has led to expensive failures in revenue service. Collision damage and platform strike damage are also common, requiring repair or replacement of whole sections.

The term 'car body' is used consistently across North American and British railway operations, though European railways sometimes refer to the caisse or carbody more formally as the superstructure. The distinction between body and chassis is fundamental to railway engineering: the body is the visible, finished product; the running gear underneath is maintained and replaced on its own schedule, and different bodies can theoretically be married to the same bogie frame, though in practice this is rare outside heritage railways.
