A catalytic converter is a sealed chamber bolted into the exhaust line of an internal combustion engine, located between the engine manifold and the muffler. Inside sits a ceramic or metallic substrate coated with precious metals, usually platinum, palladium, and rhodium. As hot exhaust gas flows through, these metals catalyze a chemical reaction that converts carbon monoxide (CO) and unburned hydrocarbons (HC) into carbon dioxide and water vapor, and reduces nitrogen oxides (NOx) into nitrogen and oxygen. The converter does not consume itself; the catalyst enables the reaction without being depleted.
Most modern converters use a monolithic substrate: a honeycomb of thin ceramic channels, each about 1 mm in diameter, coated with a washcoat of alumina and precious metal. This geometry creates enormous surface area in a compact package, typically 4 to 6 inches long and 3 to 4 inches in diameter. Substrate temperature must stay between 400 and 900 degrees Celsius for the catalyst to work efficiently. Cold starts and prolonged idling reduce conversion rates; hard acceleration and lean fuel mixtures improve them. Catalytic converters emerged in the 1970s as emissions regulations tightened in North America and Europe.
Failure modes are specific and visible. Catalytic substrates crack or break if they overheat beyond 1000 degrees Celsius, which happens when the engine misfires, runs too rich, or when an upstream oxygen sensor fails. Lead in fuel, common in regions without emissions standards, coats the substrate and blocks the active sites permanently. A contaminated or thermally damaged converter shows rattling inside the case, a glowing red exterior under load, or a rotten-egg smell from unprocessed sulfur compounds. Some vehicles develop performance issues as oxygen backs up into the engine when the substrate clogs with carbon.
Cost and regulation
The precious metals in a converter have real value: a used converter may contain one to three grams of platinum and several grams of palladium. This makes them theft targets in parking lots and makes used units worth scrap recycling. Replacement converters for ordinary cars cost between 400 and 1500 dollars depending on the engine and vehicle make; luxury or performance vehicles run higher. Environmental regulations in most developed countries require converters on all new vehicles and make their removal illegal. Older or imported vehicles without converters may be denied registration in strict jurisdictions.Oxygen sensors mounted before and after the converter monitor its efficiency. The downstream sensor detects whether unburned gases are still escaping; if the converter is failing, its output looks almost identical to the upstream reading, which triggers a check-engine light and a diagnostic code. Some engines run a brief, harmless overfuel pulse after startup to heat the converter faster on cold days. High-performance engines sometimes use dual converters or oversized units to handle larger exhaust volumes without choking back-pressure into the cylinders.
