A piece of steel that becomes malformed during its manufacture or rolling.

A cobble is a mass of steel that has folded, bunched, or knotted during rolling, forming a dense, irregular lump that jams inside the mill machinery. It occurs when the material loses shape control during the deformation process, typically when strip or bar stock encounters insufficient tension, misalignment, or sudden changes in rolling force. The result is a hardened tangle of steel that can halt production until removed.

Cobbles form most often in hot rolling mills where steel enters at high temperature and speed. As the metal passes through successive stands of rolls, it must maintain consistent thickness and width. If the front edge buckles, overlaps itself, or catches against guide rails, the accumulated material bunches into a ball. Cold rolling mills can produce cobbles too, though the harder metal and slower speeds make them less frequent. Once formed, a cobble will not compress smoothly; it either lodges in the rolls or wraps around a barrel, blocking further throughput.

Detection and clearance

Operators detect a cobble by a sudden loss of tension signal, unusual noise from the mill stand, or visible spillage of material. Depending on mill design and cobble size, removal may require stopping the entire line, opening the roll gap, and manually extracting the mass with tongs or a crane. Some mills have cobble-shearing devices that cut and eject the mass before it fully locks the machinery. Prevention relies on proper threading technique, correct tension settings, and immediate response to any flutter or edge wave in the incoming strip.

The term "cobble" itself derives from the informal sense of bungled or clumsy work, reflecting the visible jumble of twisted metal. It is distinct from a "breakout," which is a rupture of the mold or surface during continuous casting. In the rolling mill hierarchy, cobbles rank as a routine but costly disruption, costing minutes to hours of downtime and producing scrap that must be remelted.
