Comminution is the progressive reduction of solid material into progressively smaller particles. In mining and mineral processing, it is the essential step that follows ore extraction and precedes concentration or chemical treatment. The process reduces lumps of broken ore from the mine face, which may be 300 mm or larger, down to the particle size required for downstream operations, typically 10 to 200 micrometers depending on the mineral and recovery method.
Comminution equipment falls into two broad categories based on particle size. Primary and secondary crushing operations use jaw crushers, cone crushers, or gyratory crushers to break ore from 300 mm down to 10 to 50 mm. Fine grinding uses rod mills, ball mills, or stirred mills to reduce material below 100 micrometers. Most operations employ multiple stages in series because single-stage reduction is inefficient and generates excessive fines, which are unwanted particles that are too small to process economically.
Energy intensity and practical limits
Comminution accounts for 50 to 60 percent of total energy consumption in a typical hard-rock mine. This large energy demand reflects the physics of the process: breaking bonds between atoms in rock requires work that scales with the new surface area created. Bond's comminution law, developed in the 1950s, provides a practical measure of this work in terms of the energy input per unit mass and the particle sizes before and after grinding. Different ore types require vastly different energy inputs; a quartzite ore may require three to five times more energy than a softer carbonate ore.
Operators face constant trade-offs between throughput, product size, and wear. Grinding mills wear rapidly; ball mill liners may last only weeks under continuous operation on abrasive ores. Excessively fine grinding produces slimes that clog separation circuits and increase water requirements. Under-grinding leaves valuable minerals locked in larger particles where they cannot be separated from waste rock, resulting in lost recovery and lower concentrate grade.
The term comminution derives from Latin comminuere, meaning to make small or break into pieces. In everyday English this root appears in the word "diminish." The term is now standard across mining, aggregates, cement, and pharmaceutical industries wherever material reduction to fine particles is a primary operation step.
