In aviation maintenance, a cycle counts a single pressurization event, not just a flight. Each time an aircraft climbs to cruise altitude and the cabin pressurizes, then descends and depressurizes, that is one cycle. The term matters because pressurization cycling, not flight hours, is often the primary damage mechanism for the fuselage and cabin structure.

Modern transport aircraft cabins maintain approximately 8 psi differential pressure at cruise. During climb, the cabin pressure rises from ambient to cruise differential; during descent, it falls back. This pressure swing stresses the fuselage skin, window frames, door seals, and fasteners with repeated tension and compression. A turnaround flight of 30 minutes produces one cycle. A long-haul flight of 12 hours also produces one cycle. Cycle count, therefore, is the real measure of structural fatigue accumulation.

Cycle limits and structural inspection

Aircraft types have published cycle limits. A regional turboprop might have a 60,000 cycle limit; a widebody jet might have 50,000 cycles before major structural rework becomes mandatory. These limits are established through fatigue analysis and testing. Operators and maintenance planners track cycles meticulously because exceeding limits without approved extensions can ground an aircraft. Pressurization cycles also drive mandatory inspection intervals for fuselage cracks, particularly at rivet holes and fastener attach points where stress concentrations are highest.

Altitude schedule affects cycle severity. An aircraft operating from a high-elevation airport (Denver, Mexico City) experiences smaller pressure differentials on each climb and descent, reducing stress per cycle compared to operations from sea level. Pressurization system failures or cabin altitude excursions during flight also count as cycles and may require damage assessment.

The term 'cycle' appears in maintenance documentation as shorthand: a technician might note "aircraft at 28,400 cycles" or reference "cycle-life inspection requirement." Some operators use 'flight cycle' to emphasize the complete take-off and landing event, distinguishing it from other repeated stresses like thermal cycling or vibration cycles that affect different components.
