Expression is the industrial process of forcing a material, typically viscous or plastic, through a shaped opening or die under pressure. The result is a continuous product whose cross-section matches the die profile. The squeezed material exits as a strand, sheet, tube, or profile that can be cut to length immediately or coiled for later processing. Expression differs from injection molding because it produces continuous output rather than discrete parts, and it handles materials that range from rubber compounds to clay to certain plastics and food products.
The machine doing the work is an extruder: a heated barrel containing a rotating screw or ram that forces material forward. For plastic extrusion, the screw creates friction and shear to melt the polymer as it advances; the molten plastic then exits under pressure through the die. For rubber, clay, or food products, the screw or ram simply compresses and pushes the already-prepared material through the shaping die. The die itself must be precisely machined because its geometry determines the dimensional accuracy and surface quality of the finished profile.
Expression sees its heaviest use in plastic pipe and profile manufacture, where hundreds of kilometers of tubing, channel, and trim are produced daily. Food production relies on extrusion for pasta, certain confections, and meat products. Rubber extrusion creates gaskets, weatherstripping, and cable jacketing. Ceramic and clay operations use ram extrusion to form blocks and hollow shapes before firing.
Common problems and limitations
Extrusion defects include die drool (slow leakage when the machine stops), die buildup (polymer degradation or char accumulating on die walls), and warping of the cooled profile as residual stresses relax. Controlling temperature is critical: too cold and the material cannot flow evenly; too hot and polymers degrade. Output consistency depends on steady screw speed, consistent material feed, and even cooling immediately after exit. Many profiles are pulled through water tanks or air-cooled mandrels to set the shape before they harden.
The term "expression" itself comes from the Latin exprimere, to press out. In modern industrial vocabulary it is most common in plastics and rubber manufacturing, though the principle is ancient: cheese makers and potters have expressed materials through shaped openings for centuries. Today, coextrusion (multiple materials fed simultaneously) and blown-film extrusion (where compressed air expands a thin plastic tube as it exits) represent specialized variants that let manufacturers create composite products and thin films impossible to achieve by simple expression.
