A flat crossing is a physical intersection where two railway lines cross each other at the same elevation, with no grade separation. One track passes over or under the other at a conventional crossing point, and trains from either line must negotiate the junction without vertical displacement. This is distinct from a grade separation, where one line passes above or below the other via bridge or underpass.

The crossing itself consists of four rails arranged in a diamond or X pattern when viewed from above. Where the rails meet, special cast or fabricated crossing units handle the gap created by the intersecting tracks. These crossing diamonds are typically made from manganese steel or hardened steel to withstand repeated impact from wheel flanges and the concentrated loading of passing trains. The angle of the crossing (measured in degrees, with shallower angles being gentler on equipment) determines how quickly trains can safely traverse it.

Operational constraints and hazards

Flat crossings create operational bottlenecks because only one train can occupy the junction at any time. Signalling interlocks prevent conflicting movements, forcing trains to queue and cross in sequence. This limitation makes flat crossings expensive in network terms: a busy junction quickly becomes a throughput problem. For this reason, high-traffic rail corridors use grade separations or elaborate junctions with multiple diverging routes instead. Flat crossings are common at rural branch lines, sidings, and lower-density networks where traffic frequency does not justify the cost of grade separation.

The crossing diamond itself is a wear point and a source of maintenance. Wheel impact against the hard crossing casting generates noise and vibration; over time, the casting develops cracks or mushrooming edges that require grinding or replacement. The gaps at the crossing allow water, mud, and debris to collect, promoting corrosion and creating traps for wheel flanges. Track geometry around the crossing must be held to close tolerances to prevent derailment; the rails approach the crossing in a straight line, meet at the crossing angle, and diverge again symmetrically.

The term flat refers simply to the level plane on which both tracks sit, distinguishing this arrangement from overhead or underpass solutions. Flat crossings are also called level crossings when referring to road and rail intersections, though in rail-only contexts the term usually means the rail-to-rail version. Modern flat crossings in sidings or yards are often diamond-shaped or using self-guiding switch designs to reduce flange climb risk and improve ride quality.
