A greenbody is a ceramic component that has been formed into its final shape but has not yet been fired in a kiln. It exists in a leatherhard or bone-dry state, retaining significant moisture and mechanical fragility. At this stage, the material holds together enough to handle and machine, yet remains soft enough to deform under pressure or break under shock. Greenbodies are the intermediate product between raw material preparation and the high-temperature sintering that creates a finished ceramic part.

Greenbodies are typically produced by casting, pressing, extrusion, or injection molding. In the casting process, a slurry of ceramic powder, binder, and solvent is poured into a plaster or other absorbent mold; the mold draws moisture from the slurry, building up a shell that can be removed and dried. In dry or semi-dry pressing, ceramic powder is compacted in a rigid die under mechanical pressure. Injection-molded greenbodies incorporate organic thermoplastic binders that give excellent dimensional control for complex geometries but must be carefully burned out during the firing schedule to avoid cracking.

Handling and machining before firing

Greenbodies tolerate modest machining operations, including grinding, drilling, and turning, because they are softer than fired ceramics. This allows engineers to refine dimensions, cut internal passages, or create features that would be difficult to achieve directly in the mold. However, greenbody machining generates dust, requires coolant systems to prevent workpiece cracking, and leaves machined surfaces that are still mechanically weak. Any cuts expose fresh ceramic powder and can introduce stress concentrations that propagate during drying or firing.

Drying is critical and must be slow and uniform. Rapid drying creates moisture gradients that cause differential shrinkage, warping, and surface checking. Drying is typically managed in humidity chambers over hours or days, depending on wall thickness. The greenbody shrinks during this phase at rates between 10 and 20 percent linear, depending on the binder content, powder size distribution, and drying rate. Uneven shrinkage is one of the primary causes of cracking before the part ever reaches the kiln.

The term greenbody comes from pottery and brick traditions, where it originally referred to any unfired ceramic ware; the color was literally green-tinted in some earthenwares. In modern industrial ceramics, greenbody now carries its technical meaning regardless of actual color. Advanced greenbodies incorporate dopants, sintering aids, or reinforcing fibers mixed uniformly into the ceramic powder before forming, ensuring that microstructural modifications are present from the start rather than applied as surface coatings or impregnations after firing.
