A leakguard is a structured elastic barrier that runs along both leg openings of an absorbent hygiene product, typically a diaper, training pant, or menstrual pad. Its sole job is to prevent liquid from escaping sideways where the product meets the wearer's skin, which happens far more often than people assume. Most leakage complaints stem not from absorbent capacity but from inadequate leg containment.
The leakguard is constructed as a gusset, a three-dimensional fabric pocket sewn perpendicular to the main product surface. The inner surface that contacts skin is usually a soft nonwoven, while the outer layer facing outward contains a waterproof or hydrophobic film, often polyethylene or polypropylene. The gusset stands 15 to 25 millimetres high depending on product type and is reinforced with elastic thread or elastic strips sewn along its top edge. This elasticity is critical, it must apply constant gentle tension without cutting off circulation or causing discomfort during wear.
During use, the leakguard relies on a combination of pressure and material properties to function. Body weight and movement create compression at the leg interface. The waterproof outer layer resists liquid penetration while the textured inner surface wicks moisture inward toward the absorbent core rather than outward. When functioning properly, liquid contacts the gusset, spreads slightly, then redirects into the product. When it fails, usually the elastic has lost tension, the waterproof layer has been compromised by manufacturing defects, or the gusset is simply too low for the wearer's body geometry.
Variations and terminology
Premium products use a double-layer gusset with an air-permeable waterproof film sandwiched between nonwovens, reducing the plastic feel against skin. Economy versions use a single-layer film gusset. Some manufacturers add a textured or dimpled surface to the outer waterproof layer to improve lateral wicking. In market terminology, leakguards are often called leg cuffs, though technically a cuff wraps around whereas a gusset is a pocket shape. Adult incontinence products typically employ wider, taller gussets than infant diapers due to higher liquid volumes and longer wear times.
Leakguard performance is tested by pouring a fixed volume of synthetic urine onto the product at the leg interface under controlled pressure and measuring how much liquid escapes. Standards vary by region and product type. Consistent leakage failure signals either manufacturing drift, material supplier issues, or a design mismatch between the gusset geometry and the target wearer population. Because the leg interface is where products most frequently fail in real use, leakguard engineering occupies significant effort in absorbent hygiene product development.
