overtrip: when a breaker trips before it should
Overtrip occurs when a circuit breaker or protective relay responds to a current condition that falls below its actual trip threshold. The breaker opens the circuit prematurely, interrupting power to equipment that is operating normally or within acceptable parameters. This is distinct from nuisance tripping caused by transient spikes; overtrip is a calibration or sensitivity problem built into the device itself.
The core issue is typically a mismatch between the breaker's pickup point and the load it protects. Thermal-magnetic breakers rely on a bimetallic strip that bends when heated by sustained current, triggering the mechanism. If the thermal element is too sensitive, or if the calibration has drifted during manufacture or aging, the breaker will open at 80 or 90 amperes when it is rated for 100. Microprocessor-based protective relays can overtrip if their software thresholds are set too low or if analog input scaling is incorrect.
Where overtrip creates problems
In motor circuits, overtrip causes repeated outages during cold starts, when inrush current briefly exceeds steady-state running current. The breaker trips before the motor soft-starter or inrush limiter can reduce the current. Industrial processes dependent on continuous run time, such as compressor systems or production lines, suffer lost output and restart delays. In critical infrastructure, overtrip of a feeder breaker can cascade, de-energizing entire sections unnecessarily.
Overtrip differs from undertrip, where a breaker fails to respond to overcurrent and allows damaging current to flow. Undertrip is dangerous; overtrip is costly. The remedy depends on the breaker type: thermal-magnetic units may require replacement or recalibration by the manufacturer, while digital relays can be corrected by adjusting setpoints. Testing with a calibrated current injection unit confirms the actual trip point and identifies whether overtrip is present.
