A range extender is a small internal combustion engine coupled to an electrical generator, mounted in a battery electric vehicle (BEV) to produce electricity on demand. Unlike a hybrid vehicle, the engine does not drive the wheels directly; it only powers the generator, which either charges the battery or supplies current to the electric motor when the battery state of charge falls below a programmed threshold. This architecture is sometimes called a series hybrid or series plug-in hybrid electric vehicle (PHEV).
Range extenders are typically small displacement units, often single or twin-cylinder engines of 0.5 to 1.5 liters, running on petrol, diesel, or alternative fuels. Because the engine is decoupled from the powertrain and operates at constant or near-constant speed, it can be optimized for fuel efficiency and emissions rather than for the dynamic response required in a conventional car. Rotax, General Motors, and other manufacturers have designed purpose-built units for this duty.
When and why the engine runs
The driver typically begins each journey on battery power alone. The range extender activates automatically or manually when battery reserve falls to a preset level, commonly 10 to 20 percent of capacity, or when the driver anticipates insufficient charge to reach a destination. Once running, the generator output matches the power demand from the motor and any auxiliary loads, minimizing fuel consumption and engine cycling. The battery continues to buffer power, smoothing out transient demands and allowing the engine to avoid operating at very low loads where thermal efficiency collapses.
The benefit is psychological and practical: range anxiety diminishes because a mechanical range extender can add 50 to 150 kilometers of endurance in many designs, far more than carrying a spare battery. For fleet operators and daily commuters, this makes BEVs viable without requiring high-capacity batteries that add cost, weight, and charging time. The trade-off is complexity, maintenance of an internal combustion engine, and higher emissions and fuel cost on long trips.
Range extenders are less common in passenger cars today because battery technology has matured, allowing 300+ km ranges from a single charge in mainstream models. However, they remain relevant in certain commercial vehicles, delivery fleets, and regions with sparse charging infrastructure. A range extender is distinct from a plug-in hybrid (PHEV), which uses a larger engine that can propel the vehicle directly in addition to charging the battery.
