Hardface: From Tough Talk to Tough Metal
In everyday speech, hardness is a quality. In the shop, hardening is an active process that bonds new material to old steel.
To most people, a hardface is simply a stern or unfriendly expression. Someone has a hard face when they are impassive, unyielding, or cold. The metaphor is so common that we rarely think of it as anything else.
In metalworking, hardface is a verb and a technical process. To hardface means to weld a layer of harder or more wear-resistant material onto the surface of a base metal, usually steel or cast iron. The base metal provides toughness and structural integrity; the hardface layer provides resistance to abrasion, impact, or corrosion. A bulldozer blade hardfaced with tungsten carbide particles embedded in a cobalt-iron matrix can cut through rock and soil without dulling. Bucket teeth, crusher jaws, and pump impellers are hardfaced to extend their service life in brutal conditions.
The hardface layer is not painted or bolted on. It is fused to the base metal through welding, most often by stick electrode (shielded metal arc welding), flux-cored arc welding, or submerged arc welding. Heat, arc energy, and metallurgical bonding ensure that the new material becomes part of the part, not a coating that can flake or peel. The weld joint must be sound; poor fusion or porosity will create weak spots that fail early.
The word itself likely arose from the practical observation that the welded surface was visibly and tangibly harder than the base metal beneath it. A worn or fractured edge could be brought to a machine shop, hardfaced with fresh material, and returned to service. Over time, hardface became the standard term for the technique, the material, and the result.
