Taphole: where the furnace bleeds

To most people, a tap is a valve you turn on. In metallurgy, it's a hole you open to drain molten metal.

Outside the factory, a tap is a fixture that controls the flow of water or gas. You turn the handle, the valve opens, liquid or air runs out. The word carries the sense of something small, domestic, controllable. A kitchen tap sits on a sink. A beer tap sits on a bar.

In a blast furnace, the taphole is something altogether different. It is a opening in the side of the furnace, usually made of refractory material, through which molten metal and slag are run off at temperatures above 1500 degrees Celsius. The taphole sits in the hearth, the lowest part of the furnace where the heaviest material accumulates. When operators need to drain the furnace, they open the taphole by breaking through a clay plug that seals it. Molten iron flows out into channels cut into the casting floor. Slag, which floats on top of the metal, flows out separately through a second hole higher up the furnace wall.

The word tap itself comes from an Old English root meaning to strike or pierce. You tap a barrel by striking a spigot through its side. You tap a tree by boring into its bark. In both cases, you create a small opening to extract what is inside. The furnace taphole follows the same logic, though the scale and danger are incomparable. A single taphole on an industrial furnace may pour hundreds of tons of metal in a single cast.

The taphole is not a valve or a fitting. It cannot be simply turned on and off. Before it can be used, it must be plugged with clay to keep the molten contents from running away. When tapping is ready to begin, workers break the plug open, and gravity does the rest. When tapping ends, the hole is plugged again, and the process repeats. This repeated opening and closing, over months or years, wears the refractory lining. Eventually the taphole becomes damaged or too enlarged, and the furnace must be shut down so the area can be re-lined.

Other furnaces and metalworking equipment use tapholes too. In steelmaking, an electric arc furnace or a ladle may have a taphole through which steel is poured. The principle is the same: a deliberate weak point, sealed at rest, opened when the metal must flow. The word has become standard wherever molten metal collects and must be emptied in a controlled way.
