Asphalt emulsion is a suspension of tiny asphalt globules, typically 5 to 10 microns in diameter, dispersed in water with an emulsifying agent that keeps them from coalescing. The asphalt content ranges from 40 to 70 percent by weight, with the balance being water and the chemical emulsifier. This formulation allows asphalt to be sprayed, mixed, or poured at ambient temperature, eliminating the need for heating to 150 to 180 degrees Celsius as conventional hot mix asphalt requires.
Emulsions break down into two broad categories based on their chemical charge: cationic types, where asphalt droplets carry a positive charge and are stabilized by anionic emulsifiers, and anionic types, where the droplets are negatively charged. Cationic emulsions break faster and adhere better to aggregates with negative surface charges, making them standard for most pavement work. The breaking time, the period between application and final set, determines the grade: rapid-setting (RS) emulsions break in seconds to minutes, while slow-setting (SS) versions may take hours, depending on aggregate moisture and ambient temperature.
Common applications include chip sealing, tack coats between asphalt layers, prime coats on granular base courses, and fog seals for dust control and rejuvenation. Microsurfacing and slurry seal, both thin overlay systems, rely entirely on emulsions. The main advantage over hot asphalt is reduced energy consumption and the ability to work in cooler weather or on damp surfaces; the trade-off is slower strength gain and greater sensitivity to water intrusion during curing. A fresh emulsion film remains vulnerable to heavy rain for 24 to 48 hours after placement.
The most common failure modes are stripping, where the asphalt film separates from aggregate particles due to excessive water or incompatible chemistry, and permanent deformation if traffic loads are applied before the emulsion has fully broken and the asphalt has hardened. Over-application of water-based products on saturated substrates, or use of the wrong emulsion type for aggregate mineralogy, accelerates these problems. Residual asphalt content below 45 percent in the finished pavement also compromises long-term durability.
The term "emulsion" reflects the physics: a stable colloidal dispersion of one immiscible liquid in another, analogous to milk or mayonnaise. In the asphalt trade, the name distinguishes these products from cutback asphalts, which use volatile solvents like kerosene instead of water. Although cutbacks were once common, they have been largely phased out due to air quality regulations. Emulsions remain the lowest-energy option for most cold-application work and continue to dominate lower-volume repair and maintenance jobs where the modest time penalty is acceptable.
