A bypass duct is a secondary air passage installed in heating and cooling systems that allows excess supply air to return to the return plenum or ductwork without passing through the conditioned space. It functions as a pressure relief valve for the distribution system, activated when static pressure builds beyond design limits or when demand for heated or cooled air drops below the system's output capacity.
The duct typically connects the supply side of the air handler downstream of the filter and coil to the return plenum, with a motorized damper that opens proportionally to maintain constant static pressure. As outdoor temperature approaches the setpoint or occupancy drops, the damper cracks open to recirculate a fraction of the supply air, preventing pressure surges that would force excess air through ceiling gaps, around door frames, or through balancing dampers in undersized terminal outlets.
Bypass ducts become essential in variable air volume (VAV) systems serving zones with widely different load profiles. Without one, the air handler would short-cycle constantly as zone dampers close, or the supply fan would work against dangerously high static pressure. The damper position is modulated by a static pressure sensor mounted in the supply duct downstream of the furthest terminal box; modern systems use electronic controllers to maintain a setpoint typically between 1.0 and 1.5 inches of water column.
Common sizing and failure modes
Undersized bypass ducts create a bottleneck that defeats their purpose, allowing pressure to climb despite damper opening. Oversized ducts waste energy and reduce system efficiency by allowing unnecessary recirculation when the damper should stay closed. The motorized damper itself is the failure point: bearings seize, actuators lose power, and linkages bind, often leaving the damper stuck partially open, causing simultaneous heating and cooling or inadequate conditioning during peak load.
Bypass ducts are less common in residential single-stage systems where the supply fan simply cycles on and off, but they appear in commercial buildings with VAV terminals and in any installation where the air handler capacity significantly exceeds minimum load. They add cost and complexity, so engineers avoid them when simpler solutions like variable frequency drives on the supply fan can manage pressure directly.
