A hot patch is a temporary or semi-permanent repair method for cracks, potholes, and surface damage in asphalt pavements. The process involves filling the damaged area with hot-mix asphalt concrete, typically at temperatures between 300°F and 350°F (150°C to 175°C), which bonds to the existing pavement as it cools. The repair can be applied quickly without major traffic disruption, making it a practical choice for maintenance crews working on active roads.
The material used is essentially the same as what was used to build the pavement: a mixture of asphalt cement binder and mineral aggregates (crushed stone, sand, and gravel) in specific size gradations. Mix designs vary by climate and traffic conditions, but common specifications call for aggregates ranging from dust to 1 inch (25 mm) diameter stones, with the binder constituting 5 to 7 percent of the total weight. Hot-mix asphalt must remain above about 250°F to compact and bond properly, so material is typically transported in insulated trucks and applied while still workable.
Hot patches differ from cold patches in that the material does not require ambient heat to cure. Cold-patch products are pre-mixed with emulsified or cutback asphalt that breaks down at air temperature, but they shrink more over time and develop weaker bonds. Conversely, hot patches compact densely during installation and achieve full strength within hours rather than days, though they require heated equipment and careful timing. Cold patches remain useful for small emergency repairs in winter or remote locations where hot-mix trucks cannot reach.
Limitations and performance
Hot patches work best on small to medium defects in straight sections of pavement. On heavily trafficked roads or in areas with freeze-thaw cycling, patches may develop reflective cracks along their edges or work loose at the perimeter if the surrounding pavement is not properly cleaned and prepared beforehand. Inadequate removal of debris, water, or deteriorated material from the pothole reduces bond strength and shortens patch life to 1 to 3 years instead of 5 to 7 years. For this reason, professionals clean holes thoroughly with compressed air and sometimes tack coat the sides with a thin layer of liquid asphalt before filling.
Hot patching serves as a holding action on road networks with deferred maintenance, delaying the need for full-depth reconstruction or overlay work. It is standard practice in most highway departments and is preferred over other temporary methods because it integrates into the existing pavement profile and does not create trip hazards. However, hot patches are not a substitute for pavement preservation on structurally sound roads or for addressing the underlying causes of distress, such as poor drainage or inadequate base support.
