Flash is the thin wall of excess material that forms along the parting line where two mold halves meet, or where the mold cavity does not fully close. It occurs in injection molding, die casting, compression molding, and blow molding when pressurized material flows into the tiny gap between mold surfaces. The flash may be a few thousandths of an inch thick or as much as 0.1 inches on poorly maintained dies, but it must be removed before the part is functional or acceptable.
The root cause is mold wear or misalignment. As cavity surfaces erode or parting planes become irregular, material finds its way into spaces that should remain sealed. Die clamping force also matters: if hydraulic pressure drops or toggle clamps weaken, flash increases. In injection molding, scrap rates rise sharply when flash depth exceeds the tolerance for downstream handling or assembly.
Flash removal methods depend on the material and part geometry. Polymer parts are commonly deburred by manual trimming with a knife or snips, by deflashing stations that use rotating brushes or abrasive wheels, or by cryogenic treatment where liquid nitrogen makes flash brittle enough to snap off. Metal castings are ground or filed. High-volume runs justify fixture tooling or automated trimming presses.
Prevention is cheaper than removal. Mold maintenance schedules must monitor parting surface flatness, cavity wear, and clamping force. Mold coatings and inserts can extend life. Process control is equally critical: holding cavity pressure, temperature, and flow rates within specification keeps material from migrating into gaps. Flash becomes a quality signal: a sudden spike in flash depth suggests die damage or machine drift that requires immediate investigation.
The term 'flash' also appears in welding, where it refers to molten metal expelled from the weld joint, but the principle is the same: material in the wrong place that must be cleaned up. In molding, flash is classified as in-process scrap and is often recycled as reground material, though contamination and property degradation limit reuse rates to 20 to 40 percent.
