petrochemical: crude oil turned into industrial building blocks

A petrochemical is an organic chemical manufactured from crude oil or natural gas as a raw material. Unlike fuels, which are burned for energy, petrochemicals serve as feedstock for synthesis of plastics, synthetic fibers, detergents, fertilizers, pharmaceuticals, and thousands of other products. The distinction matters: a barrel of crude destined for gasoline is fuel; a barrel sent to a steam cracker is a petrochemical operation.

The primary separation begins at the refinery with fractional distillation, where crude oil is heated to around 350 degrees Celsius and fed into a fractionating column. This yields cuts at different boiling ranges. For petrochemical production, the naphtha fraction, typically boiling between 40 and 200 degrees Celsius, is the most valuable. Naphtha is then sent to a steam cracker, where it is heated to 800-900 degrees Celsius in the presence of steam. This thermal cracking breaks long hydrocarbon chains into lighter molecules: ethylene, propylene, and butylene are the major products, along with aromatics like benzene, toluene, and xylene.

Common variants and end uses

Ethylene, the single most produced organic compound globally, is the starting point for polyethylene plastics, ethylene glycol (antifreeze and polyester fibers), and acetic acid. Propylene becomes polypropylene, isopropanol, and acrylic fibers. Benzene feeds into phenol, aniline, and cumene for polycarbonate resins. Butadiene is essential for synthetic rubber. The scale is enormous: annual global production of ethylene alone exceeds 150 million tonnes. A single large steam cracker may process 20,000 to 40,000 barrels per day of naphtha.

The term petrochemical emerged in the mid-20th century as the oil refining industry shifted from producing only fuels toward manufacturing chemical intermediates. The name reflects the source material, not the end product. A plastic bottle is not itself a petrochemical, but the resin pellets from which it is molded are; the bottle is a plastic article made from petrochemicals.

Cost and availability of crude oil and natural gas directly govern petrochemical economics. Regions with access to cheap natural gas, the Middle East, parts of Southeast Asia, and North America, have competitive advantages in steam cracking and in production of methanol, ammonia, and other gas-derived chemicals. Price swings in crude oil can swing margins rapidly; a $20 per barrel change in naphtha cost can shift the profitability of an entire petrochemical complex. Supply chain disruptions at refineries or crackers propagate downstream through plastics manufacturers and converters.
