In aerospace, a boilerplate is a non-functional or partially functional vehicle built to the same external dimensions and weight distribution as a flight article, but without full systems integration or operational capability. It exists to validate structural behavior, fit and function of components, and crew procedures before committing a real aircraft or spacecraft to flight test.
The term originates from the literal practice of using heavy steel plate, the kind used in boiler manufacture, as ballast to simulate the mass and center of gravity of engines, avionics, and fuel that would be installed later. This allowed engineers to test airframe strength and handling without expensive flight systems aboard. The name stuck even when ballast became more refined.
Boilerplate vehicles fall into discrete categories by fidelity. A structural boilerplate might be 95 percent complete but carry concrete or iron slugs instead of real engines. An avionic boilerplate includes most systems but not fully integrated or flight-certified. Payload bay boilerplates carry dummy cargo to test deployment mechanisms and thermal loads. Each serves a specific validation gate before full vehicle assembly.
Boilerplate testing typically happens in hangars, on test stands, or in unpowered captive flights. For spacecraft, boilerplate articles undergo vibration testing, thermal vacuum exposure, and pressurization cycles. The risk tolerance is higher than for flight articles because loss of a boilerplate does not set back the program timeline as severely, though it still costs hundreds of millions in aerospace contexts.
The critical limitation is that boilerplate cannot replicate all failure modes of a real system. A structure may behave identically to the flight article under static load, but thermal gradients, fatigue crack propagation, and system interaction faults require the real vehicle. Boilerplate is a gate, not a guarantee. It is invaluable for eliminating procedural errors and obvious design flaws before they reach the flight line.
