hacking: splitting stone courses to fit available materials

Hacking is the division of a single course of masonry into two thinner courses when large stones of sufficient size are unavailable. The mason would split or rough-dress oversized stones horizontally to create two usable bed faces from one piece, rather than leave a gap or use inferior stone. This was common practice in load-bearing brickwork and stonework before industrialized quarrying made uniform sizing reliable.

The technique required judgment about structural integrity. A stone split lengthwise along its grain might hold in compression for years, then fail unpredictably under thermal cycling or settlement. Course height became irregular, complicating the coursing pattern and weakening the bond between horizontal layers. Lime mortar, the binding agent of the era, could not reliably fill the stepped bed joints that resulted from hacked courses.

Why hacking fell from use

The practice was gradually eliminated as stone suppliers standardized dimensions and as brick manufacturing became mechanized. By the early twentieth century, specifications began explicitly forbidding hacking in structural work. Modern building codes treat it as a defect, not a legitimate adaptation. Existing hacked masonry often shows diagonal cracking and spalling at the split joints, making it a red flag for structural engineers assessing older buildings.

The term survives in older masonry manuals and condition surveys of Victorian and Georgian buildings. Stonemasons and conservators may still use it when describing remedial work or original construction methods, but it is never specified in new work. Confusion sometimes arises between hacking and the related practice of bedding stones on a reduced contact area, which is also now prohibited in load-bearing applications.
