An item that is not terminally defective but fails to meet the manufacturer's technical standards for sale through its normal retail channels.

initial reject: a fixable part that missed the mark

An initial reject is a manufactured item that functions but falls short of the specification required for primary sale. Unlike scrap, which is worthless, or a truly defective part, which cannot be repaired economically, an initial reject has a salvageable problem: dimensional tolerance outside limits, surface finish below grade, minor material flaw, or assembly error that does not compromise the core function. The part is set aside not because it will fail in use, but because it does not meet the manufacturer's published standard.

Initial rejects commonly arise in high-volume production. A machined component might be 0.002 inches oversized on a critical bore. A casting might have a slight surface pit. Plating thickness might be 1.5 microns thin of the lower limit. A weld bead might be slightly underfilled. Paint might have minor orange-peel texture. These are real defects, measurable and documented, but they often do not affect performance in actual service. The distinction between "reject" and "saleable" depends entirely on where the manufacturer sets its acceptance line.

Disposition and Economics

A manufacturer has several options for initial rejects. Some are reworked in-house: re-machining an oversized bore, re-coating a thin-plated part, or touch-welding a gap. If rework cost is low relative to scrap value, this path makes sense. Others are sold as seconds, overstock, or refurbished goods through secondary channels at reduced price, often with full disclosure of the original defect. Some are held for customers who will accept slightly relaxed specifications. In capital equipment and industrial components, initial rejects may find buyers in aftermarket, repair, or non-critical service applications where the original specification is unnecessarily tight.

The term itself reflects the manufacturing workflow: during final inspection, a part is initially rejected at the first quality checkpoint. This distinguishes it from terminal rejects, which fail irreparably, and from first-pass accepts. Initial reject implies the rejection is not final, the defect is noted, and the part's fate is still open. In some quality systems, initial rejects are tracked separately from scrap to distinguish recoverable loss from unrecoverable loss, which matters for cost accounting and process improvement.

Initial rejects are more common in industries with tight tolerances and high specification margins: aerospace component suppliers, precision hydraulic parts, bearing manufacturers, and medical device shops. They are less common in commodities and consumer goods where the specification is closer to true functional minimum. A part that is an initial reject in one industry might be fully acceptable in another, depending on the application's severity and the customer's willingness to accept variation.
